A custom foam insert is a die-cut foam cradle that holds a product securely inside its packaging. It protects the product from shock and vibration during shipping, keeps components organised, and — with the right design — can make your product unbox beautifully. Here is what goes into designing a good foam insert.
Why Use Custom Foam Inserts

Choosing the Foam Material
The most common choices are closed-cell cross-linked polyethylene (XPE/IXPE) and polyethylene (PE) foam. XPE and IXPE give a clean, dust-free, resilient surface and can be cut very thin — ideal for electronics and precision parts. PE foam is a cost-effective option for general packaging. ESD applications (electronics) can use conductive or permanent anti-static foam grades to protect sensitive components.
Design Considerations
- Measure the product precisely — an insert that is too loose allows movement; too tight is hard to load and stresses the part.
- Plan the drop path — concentrate foam on the heaviest and most fragile parts of the product.
- Choose density and thickness — heavier products need higher-density foam and deeper cut-outs (see our foam density and thickness guide).
- Add finger access — a small chamfer or removal slot makes loading and unloading much easier.
- Consider ESD — for electronics, specify anti-static or conductive foam from the start.
- Think about tooling — die-cut tooling has an upfront cost that pays back at volume; ask for tooling amortisation options.
